I dig it! Are you going for a folded design or individual panels needing to connect the solar pigtails at each joint? I suspect a folded design would be quite heavy.

I have the same annoyance. It usually happens to me after driving in moisture and sitting for long period as you mentioned. Mine often sounds much worse than yours...almost like a low caliber gunshot. Sometimes I get a nice double-tap when they release at slightly different times.

As for tapping into the harness...are you able to get at the wires behind the connector? Maybe you can use these mini Posi-Tap splicers if there is enough room. A picture of the stuff under the cover might be helpful.
I did preliminary search for sheets that would fit my RTT and decided that the specialty sets were way too expensive.

I have also noticed that riding in AP High reduces the suspension rattle. But my shorty wife absolutely loves the running boards, so I can run whichever height I please.
You probably will have it covered when solar/batteries go in, but maybe need to think about bidirectional charging setup. Vehicles as additional battery backup or as main backup.
