I've used my Cargo Bars regularly, leaving them on the vehicle. I had to move one bar from middle to front mount location. After securing the lock, when taking out the key, the entire cylinder came with the key. I've contacted Rivian about this (I believe they are still under warranty as we got them in early July and the initial failure occurred in August).

I'm curious if any other owners have had an issue like this?

They do come out like this but are only supposed to with a blank key while it is unlocked. This is the mechanism for changing the lock cores to match keys.

Something must have been stuck or maybe some debris in the lock core caused it to pull out. If you can get your hands on a key blank and clean everything out it's probably an easy fix. They might be able to help you at an REI or other Yakima retailer.

Edit (in case it's helpful):

Any chance the lock core was in the unlocked position and you jammed the wrong key in there? The Thule key you used might have behaved like a Yakima control key.

The Rivian crossbars use Yakima SKS lock cores (and keys) which are not compatible with anything Thule lock-related.

Maybe... I'll give it a try. We have the Thule on the top and I may have inserted instead. Let you know.

Interesting - If thats a blank control key - then it will pull the lock core out and then allowing it to be put back in. It should only be used when needing to remove or change locks.

Reason I ask is that Yakima makes those bars for Rivian.

I did take the photo with the Thule key, but the insertion/control key approach simply doesn't work. Maybe when I was putting the rack on top, I used the Thule key instead (it's on the same ring) and it released it. That said, it seems a simple path to go to Rivian service center to see if they have a master control key and give it a try. Alternately, perhaps a locksmith might have one.

Guessing the core was already partially out when you locked it?

Don't really remember. The other side went in well. Simply pulled out unexpectantly. I don't remember the sequence, but leaning towards the "control key" conundrum.

Went to a local shop who had the Yakima "control key" and wasn't able to get it to work. Not sure if it is the wrong control key or if the standard Yakima is different than the Rivian's version or if I don't know how to do it properly. I'll keep working this and post an update once I get a solution.

From the pictures, the retaining mechanism is the large 5th wafer. The control key looks to have a zero cut on the end (since it's a blank) that moves the locking wafer to unblock the core and allow it's removal.

In your picture it looks like the 5th wafer got activated flush to the zero cut. This happened either due to the key inserted while the picture was taken, or the wafer is jammed in this position from corrosion, dirt or damage. You can try to free it and then use a zero cut key to reinsert it in the mechanism. If you get it freed and it's not damaged, it would also be trivial for a locksmith to pick the 5 wafer to zero and insert it back.
