I will take whatever material you come up with on this product. If aluminum, so be it.Powder coating is incredibly long lasting. It's why its often utilized as a coating for frames. Take a look at some classic cars. They can take a beating and keep looking great. The coating will also make the entire piece look like it belongs in the vehicle.
I will say this... casting urethane is A LOT more expensive than the original plan with an aluminum sheet. This is because the urethane requires a mold to be made and then the urethane to be poured into the mold. But I'll see what I can do.
