The halfshaft is splined on both ends and, of course, spins in the hub in order to propel the vehicle down the road.

On mine, the creaking sound was created where the axle enters the hub on the backside. grease fixed it for me.

The creaking sound is just a minor annoyance where ting washer and grease solves it, not really a shaft failure.

Yes I'm aware the halfshaft is splined on both ends, what I was asking is if the splines are spinning out of the grooves in the hub causing lack of contact by wearing away the spline surfaces between hub and halfshaft and subsequent vibration / rumble strip noise under full throttle.

EDIT: Looking at the grooves in the hub in your attached picture they do not look consistent all the way around so that may be what is happening, I'll take a picture of mine once the weather clears up to compare.

That's a good point, I hadn't caught that on the original "how to" photo drop.

Maybe it's been a combination of factors, the ball spline to allow for the travel starting to wear, and or the actual interface at the hub assembly.

My guess, is driveline play is from the ball spline and is remedied with a new half shaft, clunking/metal on metal noises between accel/regen is hub assembly interface, likely requiring both to be replaced.

If you look at the parts lists folks have been posting recently when they have the work done (e.g. rev G halfshafts) they include the mating hubs. I think if the hub is worn, and there is no reason to think that it would not be worn as badly as the halfshaft, it is likely to damage the new halfshaft if it is not replaced as well. Hence the phenomenon where a new halfshaft works for a while then the noise comes back. Hopefully replacing the hubs as well is the answer.

You're thinking the splines got twisted and it is causing the shafts to rotate back and forth, hence creaking at the backside?
Possible. Take a look here. I wish I had taken the photo straight on. That could explain why they started creaking after a Sport Mode launch. The cap screw was tight and locktited in. However this stubshaft I was able to easily push back. The others needed to be driven back with a hammer. It was the driver's front so seemed noisiest but it was also the closet to me.

34 spline axle is pretty substantial but maybe still not strong enough and depending where it's made. The rotors are from Mexico, the shocks in Poland, the spindle in China.

Toyota 7.5" IFS axles use 27 spline shafts and the 8" ones use a 30 spline. They are decent but even a 4 cyl or anemic V6 can break the CV in low range wheeling hard. The splines rarely take damage though.

In looking at the 2 images of splines you guys (HaveBlue and Nixapatfan) posted, it looks to me like there are clear differences. Whether this is a revision change or damage, I'm not sure. But the fact that the first one also had the mating part slide easily makes me think it may be damaged. Also, the tooth pattern looks more irregular - unlikely to be manufactured that way by design. All speculation, but interesting.

That's my current train of thought all speculation of course. To make noise those parts would have to move independently and they aren't supposed to do that. Would also explain the high speed chattering noise if it's skipping splines under high torque demand. Maybe the material used is not strong enough on either the hub or halfshaft or both.

It's either this or some issue with the ball bearing extension part but that we can't verify visually.

It looks like an easy repair (attached) but not a cheap part (below).

With $700 halfshafts, that's $1100/corner + labor... No wonder they went with the $7 ting washer.

Edit to replace guides with gifs, Rivian 🐀 caught me

They weren't kidding when they said they were trying to build an EV Land Rover, reliability, parts pricing and service wait times. They nailed it!

Today I learned hub bolts come pre-loctited, and ting washers do not come pre-pressed... That's a $300 tool kit I will not be purchasing. Why wouldn't they pre-press?

If they came pre pressed, how would they sell the tool?

Was this document I think for that. Probably a piece of PVC with the right ID would do.
